After a lot of debugging and research I found it to be a HW problem. If a slave is NOT powered correctly (in my case a loose 5V cable) the slave gets parasitically powered from the Master (Mega) and behaves erratic. It executes code, but could not drive the serial lines as far as I can tell. So the data it is "sending" becomes garbage...

I didn't know parasitic power could cause something like this - and it is not so easy to overcome. Internet is full of "suggestions" but using optocouplers seem to be most robust way.

So this is a NO-BUG, but I'll keep here as a reference for people having similar problems....
